Every other sizing guide on this site tells you to measure a garment you already own and match it against a seller's column. Headwear breaks that method completely. There is no chart to match against, and the reference object — your head — is the one thing a tape around your wardrobe cannot substitute for.
So this is a different kind of purchase, judged on a different set of things. The good news is that the list is short, because a cap has about six parts.
What we hold, and what we do not
Across the 691 items on the shelf, five are headwear, all from one seller's albums: an embroidered cap, a bucket hat, two sun hats and a beanie. That is the whole category.
Across the 237 quoted Reddit comments we hold, spanning 124 sellers, exactly zero mention a hat, a cap, a beanie or a brim. Nobody in our corpus has reported on a piece of replica headwear at all.
The reason is structural. Haul threads get written about the expensive item in the parcel, and a cap is never it. Read the silence as an absence of reporting rather than an absence of problems — the caveat that applies everywhere on our evidence pages.
Five constructions, five different questions
- Structured six-panel cap. Six triangular panels seamed to a crown, with a buckram stiffener behind the front two. The stiffener is what makes it stand up, and cheap ones use a thin one that collapses within a month.
- Unstructured cap. No front stiffener, so it slumps by design. Easy to make and easy to get right.
- Fitted cap. No closure at all, sized in fractions of an inch or in centimetres. The riskiest headwear purchase you can make through an agent, because the only adjustment available is your head.
- Bucket hat. A crown, a side band and a downward brim, usually with a stitched spiral through it. The spiral spacing is the whole look and the easiest thing to see in a photo.
- Beanie. A knitted tube with no structure to get wrong, whose failures are fibre failures — see buying rep knitwear for what those are.
Identifying which one you are buying decides everything below. A check that matters on a structured cap is meaningless on a beanie.
The three measurements to ask for
Since there is no chart, ask for numbers directly, before you pay.
- Inside circumference of the sweatband, in centimetres, measured flat and doubled. The only figure that maps to your head. Measure yours with a soft tape around the widest part, just above the ears.
- Crown height at the centre front, from the sweatband to the top button. Two caps with the same circumference and a two-centimetre difference in crown height look like different products on the same head.
- Brim or visor length, from the crown seam to the edge.
Sellers publish none of this by default. Asking is a normal request and it costs you nothing but a message — the same skill as asking when there is no size chart.
The brim is the part that gives a cap away
Two separate things live in a visor: its outline and its curve.
The outline is a die-cut shape, and a replica is copying a specific one. A visor too round at the tip, or too long, reads as wrong from across a room even when every other detail is right. Judge it against a straight-on photograph of the retail piece rather than a three-quarter one, because foreshortening changes the apparent shape more than any manufacturing difference would.
The curve is set by the buyer, not the factory — most caps arrive flat or lightly pre-curved and take their shape from wear. So do not treat curve as a defect in a QC photo. Treat the stiffness of the visor insert as the real signal: a visor that folds like card rather than springing back has a thin insert, and that does not improve.
The stitching around the brim edge is where a rushed run shows. Rows should hold a constant distance from the edge through the whole curve, and the spacing between them should not open up at the tip. That is a steering problem, and judging stitching explains why steering tells you more about a factory than density does.
Embroidery on a curved surface is harder than it looks
Most headwear complaints are really embroidery complaints, and headwear makes embroidery harder for a mechanical reason: the panel is stitched while held in a cap frame, on a stiffener, and the surface it sits on curves in two directions at once.
What that produces, when it goes wrong, is specific. Letters correct at the centre front that lean outward toward the panel seams. A logo that puckers the panel around itself because the density was set for flat cloth. Satin edges fluffed where the needle fought the buckram. A design crossing the seam between two panels and stepping at the join.
The checks themselves are the ones in embroidery and print — density, curve fidelity, backing trimmed rather than left as a card. What differs here is the failure geometry, plus one consequence worth stating plainly: embroidery is programmed once and repeats across the entire run. If your cap's logo leans, the replacement's logo leans. That is the same mechanism as any batch flaw, and it is why an exchange over a leaning logo costs five weeks and changes nothing.
The parts nobody photographs
Ask for the inside. It is where the cheap decisions are visible and where warehouse photography never goes by default.
- The sweatband: a folded stitched band or a strip of tape, and whether the join at the back is flat or a lump.
- The taping over the panel seams, which stops the seam allowance abrading your scalp.
- The closure: a snapback strip's tab count, a buckle's finish, a leather strap's edge paint.
- The button at the crown, and whether the panels actually meet under it.
- Any woven label, a font-and-spacing question rather than a construction one — logos and fonts covers how to read it.
